Kalmar ContChamp — Safety and interlocks: technical cards
General guidance only — always follow the operation and maintenance manual for your specific machine.
Short answers to precise questions on the load handling, overload warning, twist-locks, emergency brake and tyres of the Kalmar ContChamp reach stacker, one fact per card, each with its source stated in the text. For the overall picture, see the Kalmar ContChamp technical legacy guide.
Kalmar ContChamp DC: who may drive the truck?
Only specially trained operators authorised by the work supervisor, according to the 1995 instruction manual, as recorded by the HIT SRL technical desk. Faulty brakes, steering or lifting equipment rule out its use, as do repairs, modifications or adjustments without the supervisor's approval, and passengers may not ride, according to the manual, as HIT SRL's technical desk reads it. The DRD-S technical handbook (2004 edition) allows passengers only inside the cab on a fixed seat, and who may drive a given truck is stated in the manual of the specific machine.

Kalmar ContChamp DC: how should heavy loads be carried?
Close to the truck, with the boom retracted as far as visibility allows, and never raised high, according to the 1995 instruction manual, as set out in the HIT SRL technical cards. The manual warns that a heavy load carried high can overturn the truck, and its lifting instructions add that lateral stability suffers and forward tipping may follow, the HIT SRL technical desk notes. The carrying limits for a given truck are printed in the manual of the specific machine.

Kalmar ContChamp DC: why does tyre pressure matter for safety?
Low pressure reduces both the stability and the safe load handling capacity of the truck, according to the RS technical handbook (1996 edition), as logged by the HIT SRL technical desk. The handbook asks for the inflation pressures to be checked every day, and the periodic supervision tables give 0.9 MPa. Pressures for a real truck come from the manual that comes with the machine.

Kalmar ContChamp DC: when may a container lift start?
Only with the red TWIST-LOCKS UNLOCKED lamp out and the TWIST-LOCKS LOCKED and ALIGNMENT lamps lit, according to the 1995 instruction manual, as recorded by the HIT SRL technical desk. The manual notes that ALIGNMENT goes out once the lift begins and requires inoperative indicating lamps to be repaired at once, as HIT SRL's technical desk reads it. In that manual the LOCKED and ALIGNMENT lamps are yellow, while the DRD-S technical handbook (2004 edition) makes LOCKED green, and the colours that count are those in the manual of the specific machine.

Kalmar ContChamp DC: what must be true before the twist-locks are turned?
Contact on all four corners of the frame, when the twist-locks are locked and again when they are released, according to the 1995 instruction manual, the HIT SRL technical desk notes. When released, the container must rest firmly on all its corners, the same manual adds, as set out in the HIT SRL technical cards. Among its functional checks, the contact plates must move freely, because the manual states that a plate stuck in the top position shows alignment falsely, and with an empty container lifted until ALIGNMENT goes out the twist-locks must be impossible to release; how to run these checks on a given truck is described in the manual of the specific machine.

Kalmar ContChamp DC 4560-4580 RC: how is twist-lock release prevented during a lift?
By an electrical interlock that stops the twist-locks from being operated once the attachment is lifted and the sensors are more than 8 mm from the contact pins, according to the RC technical handbook (1996 edition), as recorded at HIT SRL. Alignment is complete when the pins are depressed to 4-5 mm from the sensors, and the ALIGNMENT lamp then lights, the handbook states, as logged by the HIT SRL technical desk. An attachment whose indicating lamps do not work properly must be taken out of service for repair, and the interlock of a given truck is described in the manual of the specific machine.

Kalmar ContChamp DC 4560-4580 RC: when may a trailer lift start?
Only with all four trailer-shoe alignment lamps, both leg-grip lamps and the leg-lowered lamp lit, according to the RC instruction manual (1995 edition), as HIT SRL's technical desk reads it. The trailer handling rules that apply to a given truck are those printed in the manual of the specific machine.

Kalmar ContChamp DC: how can the wheels turn with the parking brake applied?
By tightening the screw in the centre of the brake cylinder, which releases the spring-applied parking brake, according to the 1995 instruction manual, as set out in the HIT SRL technical cards. Leaving the seat without applying the parking brake sets off a buzzer, and the brake spring then applies the brake, the manual states, the HIT SRL technical desk notes. The DRD-S technical handbook (2004 edition) requires a mechanically released brake to be restored afterwards, and any towing or moving follows the manual of the specific machine.

Kalmar ContChamp DC: how is the truck parked?
With the parking brake applied, the boom retracted and fully lowered and the gear lever in neutral, letting the engine idle briefly before it is stopped, according to the 1995 instruction manual, as logged by the HIT SRL technical desk. The manual switches off the main switch for longer stops but never with the engine running, warning that the voltage regulator may be damaged, as recorded at HIT SRL. The RS technical handbook adds that the key is removed if the truck is left unattended, and the parking routine of a given truck is the one in the manual of the specific machine.

Kalmar ContChamp DC: what must be done before opening the brake system?
Bleeding off the accumulator pressure, up to 210 bar, through the quick-evacuation valve at the accumulators, according to the 1995 instruction manual, as recorded by the HIT SRL technical desk. The technical handbooks give the same pressure as 21 MPa and place the discharge valve below the accumulators, with its key hanging next to it, as HIT SRL's technical desk reads it. Before opening the brake circuit of a given truck, follow the manual issued for the specific machine.

Kalmar ContChamp DC: can the boom be serviced with the engine running?
No: service work on boom or attachment is only allowed with the engine off, according to the RS technical handbook (1996 edition), the HIT SRL technical desk notes. The safety rules of the same handbook also forbid feeling along pipes and hoses for leaks with hands or fingers, warning that oil or fluid at high pressure can penetrate the skin, and forbid compressed air for pushing a piston out of its cylinder, as set out in the HIT SRL technical cards. Working practices on site are those of the machine's own manual.

Kalmar ContChamp DC: how should tyres be handled?
Only by specially trained personnel, deflating the tyre by removing the valve core before the wheel comes off, according to the RS technical handbook (1996 edition), as recorded at HIT SRL. The handbook inflates first to the 0.3 bar seating pressure, never inflates a split-rim tyre above it before the wheel is on the truck, and inflates from a protected position, outdoors if possible, with nobody near the wheel, as logged by the HIT SRL technical desk. The DRD-S technical handbook (2004 edition) adds a check at about 5 psi (0.34 bar) after the first inflation, and the tyre procedure for a given truck is the one in the manual of the specific machine.
